Hello, diesel mechanics.

I've discovered that the right-hand side sill, on the passenger side, is rusted through in two places. Does a new sill need to be welded in, or would a repair patch be sufficient? The holes are approximately 7 cm in diameter. What would you do?
Best regards,
Olli.

Hello Olli,
As far as I know, the workshop also uses repair panels for this.
If you replace the crossmember, the body must be stabilized on a straightening rack, otherwise it may buckle when the old crossmember is removed.
Sure, here is the translation of the text from German to English:

"vg" is an abbreviation for "very good". It is often used in online forums and chat rooms to express agreement or approval.

I wouldn't replace the entire part, but rather, depending on the preference, either apply a patch over it, or cut out the rust and replace it.

What specific position are you referring to?

Hello.

Thank you for the quick responses. The hole is located directly beneath the door handle. Some time ago, another vehicle collided with the side of my car, and the door frame was replaced at a workshop. The door frame is rusted along a length of 80 cm.
Best regards,
Olli.

It depends on what you expect... If you want a perfect repair to extend the life of the car, the effort required will be higher than if you just want it to last through the winter.

The quick fix would involve cutting out the rusty areas generously (but not excessively!) and covering them with a patch of sheet metal. This patch would only be spot-welded, approximately every 5 mm. Any remaining edges or weld splatter would be ground down with a grinder, and the area would be treated with a zinc oxide spray. The remaining edges would then be sealed with body sealant. Finally, the area would be covered with a can of underbody protection (bitumen). Perfectionists would also apply wax to the inside of the repaired area. Everyone else doesn't expect the repair to last longer than two years.

Don't forget the inside too!

Make sure to pay close attention to fire safety, otherwise the work will be for nothing... icon_wink.gif This means that you should first clear the area and also remove any interior cladding, carpets, or old preservatives. All of that can easily start to smolder! You can use damp cloths to protect vulnerable areas from sparks. Nevertheless, a bucket of water should be within easy reach!

When choosing a shielding gas welding machine, I recommend selecting one that can handle a medium wire thickness, assuming the machine is capable of processing different thicknesses. The current, gas flow, and wire feed speed should be adjusted according to your own experience and in relation to your working pace. Suitable protective clothing should also be provided by the hobbyist.

If it seems like too much to read, then perhaps the idea of giving the work to a trustworthy body shop is not a bad one. It's not bad to not be able to do everything yourself... icon_rolleyes.gif

If I understand correctly, the outer rocker panel was replaced by a substandard workshop at some point. This means that if you want to keep the car in the long run, this shoddy work needs to be completely removed. Otherwise, the suggested patching method, which involves overlapping panels, could be used.
Underbody protection applied to bare metal or only lightly primed metal is not very durable.
I would first seal the gap with acrylic and then paint it.

Undercarriage protection is only worthwhile if the rest of the car is still in good condition. However, if that's the case, it's essential.

It's excessive to use a leveling tool if only the outer shell is removed and the car is not lifted unevenly.
