DPF Loose Parts: Buy Now & Save!

Hello, I'm currently trying to replace the third temperature sensor on a 2006 T5 with a 130 hp, 2.5 TDI engine (AXD code).
Now the blockage was cleared – the cause was loose honeycomb pieces inside the pipe.

Interesting, it looks like there might be a material defect or excessive overheating. Were you able to determine the cause of why it detached?

Yes, that's still my question: Is the overheating caused by regeneration or by driving?
He's more of a cautious driver; not someone who speeds or overloads trailers.
If he weren't already so old, I would try to get something for free out of goodwill.

Does anyone have any suggestions as to what might be the cause?
Just replace it with a new one and that's it?

Remove the broken part and continue .

Simply fill the casing with NASA high-temperature expanding foam, which also filters; the control unit probably won't notice .

Well, almost everything has already been said, but maybe here are a few more details:
- It's more likely due to thermal overload, but not during Normal Reservoir Mode (NRM), but rather when Active Reservoir Generation (RGN) is engaged.
In NRM, the maximum temperature is approximately 850°C (at the nominal point, more likely 820°C), resulting in about 650°C before the Diesel Particulate Filter (DPF).
=> No problem for the DPF under the prevailing mass flow conditions...
- However, if the filter is full/overloaded and the regeneration control unit (RGN) is triggered, the target temperature before the diesel particulate filter (DPF) is still around 650°C, but due to the exothermic reaction (caused by the stored soot mass), local temperatures within the DPF can quickly reach 1000°C or more.
Then, ideally, the appropriate driving maneuver ("drop to idle"), and the oxygen boost further increases the temperatures in the DPF.
=> Large thermal stresses can occur, especially at the "bonding points" of the square filter blocks, and the filter can be damaged by anything from microscopic cracks to complete failure, as you have experienced.
"Swipe tests" are therefore performed in the OEM's production lines. For example, at each stop before the final inspection (FSP), a tissue is used to wipe the inside of the nozzle once.

White = everything is perfect.
gray = increased attention needed; micro-cracks may already be present.
black = filter breakage (like yours).
